
Why Your Outdoor Heaters Keep Shorting Out (And How We Fixed It)
If you’ve ever run a patio or a bar, you know that outdoor heaters live a brutal life. They go from freezing rain and salty air to blistering heat in a matter of minutes. Most people think the heating coil is what gives out first. But honestly? It’s usually the lead-wire connection that kills the machine.
The real problem: The “Gap”
Here is the thing. When you wire up an infrared heater, there’s a transition point where the quartz tube meets the electrical lead. This is the danger zone. A lot of manufacturers just use basic glue or some loose sleeves to hold it together. But metal expands when it gets hot and shrinks when it cools. Do that a thousand times, and those cheap seals start to crack. Once a tiny bit of moisture seeps in and hits a high-voltage wire under heat, you get carbonization. That leads to arcing, a loud pop, and a dead heater. Not exactly the vibe you want when you have a full patio of customers.
How we actually seal it
We decided to stop playing around with generic glues. Instead, we use high-temperature silicone potting and heat-shrink sleeves that can handle over 200°C. It basically creates a waterproof bubble around the junction. The trick is getting the balance right. If the seal is too stiff, it snaps during the heat cycle. Too soft, and it just burns away. We spent a lot of time making sure it’s flexible enough to move with the metal but tight enough to keep out a rainstorm.
The trade-off
Now, there is a catch. Because this seal is so tight and permanent, you can’t just “patch” a wire in the field if it gets cut. If the wire is physically severed, you’ll need to swap out the whole element assembly. But for a commercial business? That’s a trade we’re happy to make. I’d much rather spend five minutes dropping in a new module than deal with a heater that shorts out every time the weather turns.
